Yes, you need a refractory, even plaster or drywall paste seems to work. Egon's Link to LMFC shows some good results. I'd also suggest using higher density blue foam. I've tried lost foam casting with 'bare' foam and packed petrobond sand. It didn't work that great. so sand isn't the issue here.

At my university they always coat their lfc mold in this fine slurry. This always gives a really nice surface finish. I don't know exactly what it's made of but it looks like normal art clay with lots of water in it.

you may want to look at this http://www.buildyouridea.com/foundry/lost_foam_howto/lost_foam_howto.html. It is not my site or work I just remembered reading it when I saw what you were working on. It looks like he was able to get good results (smooth faces sharp corners) using his methods of casting.

#1: work on your spelling. people don't take you seriously when you spell so many simple words incorrectly.
#2: note the title. Prototype. It means an unfinished version; thus the lack of details.
#3: molten aluminum is not cardboard.

good attempt but, its not that great. I've made an HMG, BR55HB SR battle rifle, MA5C Assault Rifle, and an M6G Pistol out of cardboard and they have working bolts and clips that are removeable and they look exactly like the real thing. Don't get me rong, you made a great pistol but it needs some improvements. altogeather, i realy like what youve done with the mareials youve used!
